Cycle life is the single most important factor determining long-term battery value in material handling operations. It directly tells you how many times a battery can be discharged and recharged before its capacity drops below usable levels. The difference between lead acid and lithium is staggering.

Defining a Cycle

A cycle means one complete discharge and recharge of a battery. However, depth of discharge matters enormously. Lead acid batteries should only be discharged to fifty percent of their rated capacity. Going below this causes sulfation, permanently damaging the battery. Lithium batteries can be regularly discharged to eighty or even one hundred percent without harm. This means a lithium battery delivers nearly twice the usable energy per cycle from the same rated capacity.

Lead Acid Cycle Life

A well maintained lead acid battery delivers one thousand to fifteen hundred cycles at fifty percent depth of discharge. This sounds reasonable until you consider real world conditions. In multi shift operations completing one thousand four hundred sixty cycles per year, a lead acid battery needs replacement every twelve to eighteen months. Partial charging, missed watering, and high temperatures all reduce cycle life further. Most lead acid batteries are retired well before reaching theoretical maximum cycles.

Lithium Cycle Life

Lithium iron phosphate batteries deliver three thousand to five thousand cycles at eighty percent depth of discharge. High quality units reach over six thousand cycles. At the same usage rate of one thousand four hundred sixty cycles per year, a lithium battery lasts three to five years before reaching eighty percent of original capacity. Even then, the battery remains usable for lighter duties or secondary applications for several more years.

Why Lithium Lasts Longer

Several factors explain lithium superior cycle life. First, lithium suffers no sulfation damage from partial charging. Opportunity charging does not harm it. Second, lithium operates at much lower internal temperatures during charging and discharging, reducing chemical degradation. Third, a battery management system actively balances cells and prevents over discharge, overcharge, and overheating. Fourth, lithium depth of discharge tolerance means fewer cycles are required to accomplish the same work, effectively extending calendar life.

Real World Replacement Frequency

Consider a ten year equipment life. A lead acid battery in two shift operation requires two to four complete replacements. Each replacement costs the same as the original battery plus installation downtime and disposal fees. A single lithium battery typically lasts the entire ten years. If replacement is needed, it happens once at most.

Impact on Total Cost

One lithium battery at eight thousand dollars lasting eight years versus three lead acid batteries at four thousand dollars each costing twelve thousand dollars over the same period. The math is clear. Lower cycle count forces lead acid into multiple replacements, erasing any upfront price advantage. For any material handling operation with daily forklift use, lithium longer cycle life delivers lower total cost of ownership and fewer maintenance headaches.
